Industry Challenges

Fixing beverage production’s biggest challenges

The beverage industry is under pressure to reduce waste, meet sustainability targets, and ensure consistent product quality, all while navigating stricter regulations and rapidly shifting consumer expectations.

Yet many of the biggest cost drivers remain hidden in everyday operations like cleaning, changeovers, and process variability. The loss calculator puts a number on it: how much product your plant is losing and what it is costing you.

Key issues
3%
Product losses:
Average production loss during push-out/changeovers is 0.5%–3% of annual output. Benchmark studies show that small improvements (like better push-out management) save hundreds of thousands to millions of euros per year.
10%
Excessive waste & resource use:
Inefficient waste management increases water use, product waste, and overall operational costs. High water, chemical, and energy usage can add 5–10% extra costs to production.
10k € / h
Complex sensor setups:
Multiple sensor systems create high maintenance and operational complexity. Every hour of unplanned downtime can cost 1000 to 10000 € or more in beverage plants depending on plant size.
100M €
Delayed quality control:
Slow, manual quality checks detect issues too late, risking product quality. Recalls can cost between 10 to 100 million € per incident depending on brand damage, legal fees, and customer compensation.

Case study: global soft drinks bottler

How a bottler found 4 million litres of water in its CIP

One of the world's largest soft drinks bottlers was already among the most water-efficient plants in its network. Collo Analyzers in its CIP return lines showed where rinses ran longer than needed, identifying a 17% cut in CIP water and 300 hours of cleaning time a year.

Frequently asked questions

Answers to the questions beverage teams ask us most. If yours is not here, contact us.

What are the biggest sources of product loss and water waste in a bottling plant?

Transitions. Pushouts between product and water, changeovers between recipes and CIP rinses that run on fixed timers account for most of the avoidable loss, and together they can send 0.5 to 3% of product down the drain. Without a reading of what is actually in the pipe, plants build in a margin for error and send good product and clean water to drain. Real-time measurement replaces that margin with the actual state of the liquid.

How do we lower our water usage ratio?

Start with cleaning, usually the largest controllable share of water in a beverage plant. Water usage ratio is litres of water used per litre of beverage produced, and every timer-based CIP rinse adds to it. Measuring each rinse end-point lets rinses stop when the line is clean: customers save 15 to 20% of CIP water, and one global soft drinks bottler, already among the most water-efficient plants in its network, identified a 17% cut in CIP water, around 4 million litres a year. Read the case study.

How do we know when a CIP rinse is actually finished?

By measuring the liquid in the return line instead of trusting the timer. A Collo Analyzer reads the complete fingerprint of the rinse water every second and shows the moment it stops carrying product or chemical. Conductivity sensors only see ions, so they miss sugar, syrup and other non-ionic residues; the Collo reading covers the whole liquid. With Collo Signals the "rinse complete" signal goes straight into your automation.

Does Collo work with carbonated and foaming drinks?

Yes. The measurement does not depend on colour, clarity or a clear line of sight, so it reads carbonated, foaming and opaque beverages as reliably as clear ones. It identifies pushout fronts during tank changes and filter backflushes, even when the product foams.

Which beverages can Collo measure?

Soft drinks and syrups, juices, energy drinks, beer and spirits, plant-based drinks and dairy-based beverages. The same Collo Analyzer follows changes in sugar, syrup and alcohol concentration, finds product and water interfaces and tracks cleaning-chemical strength, from thin, clear liquids to thick, opaque ones.

How much beer does a brewery lose, and where?

Most beer loss happens at transitions: tank-to-tank transfers, filtration, filler changeovers and the pushouts that run on timers before and after each of them. Beer is opaque and foams, so optical sensors struggle to find the beer and water interface, and conductivity cannot see the extract. The Collo Analyzer reads the whole liquid, so the interface is found on the beer itself and the pushout margin shrinks accordingly. Read how Collo works in brewing.

How can a brewery cut detergent and caustic use in CIP?

By ending each phase when its job is done rather than when the timer says so. Measuring the caustic phase shows when the soil load has stopped changing, and measuring the rinse shows when the chemical has left the line, so circulation times and rinse volumes can be set from data instead of habit. Customers typically save 15 to 20% of CIP water and time, and chemical use falls with the shorter cycles.

How does Collo help with product changeovers?

Collo detects the interface between product and water, or between two products, as it passes the analyser. With Collo Signals connected to your automation, valves switch on the actual state of the liquid instead of a fixed time or volume, so less product goes to drain and less water ends up in product.

How does Collo connect to our automation?

Collo Signals integrates with your PLC, SCADA or DCS through standard industrial protocols, including 4-20 mA, Modbus TCP and OPC UA. The control logic stays in your automation and your existing sequence remains as a fallback. Many plants start with Collo Insights to see where the losses are, then switch lines to real-time control one at a time.

How long does deployment take, and does it scale across plants?

A typical deployment takes two to three weeks from installation to first findings, planned around existing maintenance windows so production does not need to stop. The hardware, installation and reporting are the same on every line and in every plant, and Collo monitors the installed base remotely, so a group can roll out plant by plant on one measurement standard.

Is the Collo Analyzer food-contact compliant?

Yes. Wetted materials comply with EC 1935/2004 and FDA 21 CFR 177, the analyser is CE-marked and rated to 0 to 95 °C and up to 16 bar (Varinline type N), and the Varinline model is EHEDG certified (EL Class I).

How does Collo support quality and audit requirements in a beverage plant?

With a timestamped measurement record of every production run and every cleaning cycle. Collo shows when each rinse stage is actually complete and keeps a liquid fingerprint record for each batch, which can feed your existing quality and traceability systems. These records support the documentation your HACCP, FSSC 22000, BRCGS, IFS Food or ISO 22000 programme already requires.
